    Help! 2004 24V Fuel Issues

    Hi All,

I have a 2004 24V w/ 6.0 PCM, bought used and this is my 3rd year of owning it. The fuel gauge didn't work when I bought it and learned the hard way when I ran out of gas and had to be towed. First problem - when I filled it it only took 23 gallons. It is a 45 gallon tank. Boat ran fine when full. Knowing tank full and still bad gauge, I closely monitored my usage and time and at about the 2 hour point boat died while pulling a tube. There's no possible way I should be out of gas but towed again filled again (10 or 12 gals) and boat ran again for about 2 hours of use. The 20A fuse that is in the "pigtail fuse block" has blown a couple of times, but it randomly blows but doesn't blow frequently. When it has blown it has been unrelated (in theory) to the 2 hours of good use theme.

Here's what I've done/checked: Verified fuel pumps working (not bench test, but "whirring noise" when key turned on. New fuel filter/water separator in fuel control cell. New in line fuel filter between tank and low pressure pump. Pulled and checked pick up in fuel tank (I theorized that the pick up was bent or broken and wasn't reaching down to bottom of tank). New fuel sender and gauge. Checked that there is fuel pressure at the schrader valve. I've probably done a couple other things but can't think of at the moment.

Here is the bottom line: when the tank is full, it runs and runs very well but I can only use my boat for 2 hours or so before I have to get towed (been towed about 5 times cuz each time I do a new fix I think the problem should be solved). I have never been so frustrated and beat down and am at wits end with this. My family doesn't want to go boating anymore even though they love it!

Has anyone experienced anything like this or know about it? I'm not sure if this is a PCM problem (engine, FCC, etc) or a Tige problem fuel tank design, etc.

At the moment, I'm think about replacing both fuel pumps theorizing that the occasional blown fuse is a short in one of the pumps. Problem is, that doesn't explain why the boat kicks *** for 2 hours and then becomes a P.O.S.

Any help would be greatly appreciated!

Have you ever removed the gas cap when the problem happens? Maybe it is not venting air and creates a vacuum.

I haven't tried that, but am willing to try anything!

Does it happen after running hard? For some reason my boat after running hard (wakeboard speed or tube[emoji3] speed) my boat doesn't want to start unless I push in the neutral button on the throttle advance it about 25% then crank. Engine then starts. It does not happen if i am just surfing for hours. Originally I was thinking mine might be an iac issue. Anyway, I have the same motor so I am curious if advancing the throttle helps and if anyone has a solution for it.
